3D Printing

Desktop 3D printer

3D printers produce plastic parts under computer control. The process of 3D printing is especially useful for the smaller insect-class bots, where weight is a severe limitation to design. However, even Heavyweight-class builders use 3D printing to make composite reinforced components, custom compartment insulators, and wire guides. Keeping electrical parts and cables away from metal plates and sharp edges reduces the risk of damage and short circuits.

3D Printing is widely used in one specialized division of combat robotics, the Plastic Ants class, where the chassis and weapons (if any) must be made of plastic in order to qualify.

If you don't own a 3D printer, you may be able to get help from your local library or makerspace, or from your fellow bot-builders. Some people will want to design their own bots, which requires knowledge of 3D modeling using a computer or app for the purpose. Others will choose to download a premade design (see below). Once you've got a bot design working to your satisfaction, you can print a supply of replacement plastic parts, which can be used for repairs after your bot becomes damaged.

Selecting a Printer

Selecting a printer for 3D printing a combat robot can be a big decision, and here are some factors to think about when purchasing your printer.

Budget

Desktop and office 3D printers range from under $200 to over $10,000 depending on their hardware, capabilities, build volume, and other factors. Prices have dropped a lot since about 2023: fast, self-calibrating, enclosed printers that used to cost over $1,000 now start around $300–550. Here's a quick overview of what's available as of 2026 (prices change often, so check current listings):

• Budget-friendly/hobbyist 3D printers: Roughly $200–550. Examples include the Bambu Lab A1 mini and A1, Creality Ender-3 V3 and K1C, and Elegoo Centauri Carbon.[1][2] Open-frame machines like the A1 handle PLA, PLA+, PETG and TPU well, but aren't recommended for ABS, ASA, nylon or polycarbonate, which need an enclosure. Enclosed budget machines such as the Bambu P1S, Creality K1C and Elegoo Centauri Carbon add ABS and ASA.

Note: Some low-end crafting printers don't have a heated printing surface. These should be avoided, since they don't work with a variety of plastics.

For TPU, a direct-drive extruder (the motor sits right on the print head) makes printing much easier. Most current printers are direct drive.

• Advanced materials printers: Roughly $550–1,500. These are enclosed, often with a hardened steel nozzle as standard, and some heat their build chamber. They can print PLA, ABS/ASA, PETG, PCTG, TPU and other flexible types, nylon and carbon-fiber nylon, and polycarbonate blends with minimal or no modifications. Examples include the Bambu Lab P2S and X2D, Prusa CORE One+, Creality K2 series, and Qidi Plus4.[3][4]

A heated or well-insulated enclosure keeps the temperature of the part consistent during printing, which matters most for ABS, ASA, nylon and polycarbonate. There are printable kits to enclose standard open-frame printers.

Carbon-fiber and glass-fiber filled materials need a hardened nozzle, because the fibers quickly wear out a standard brass nozzle.

• Engineering grade printers: These range from about $1,200 to $10,000+, with few materials outside of their capabilities. They typically have hotends of 350°C or more and actively heated chambers, for materials like carbon-fiber nylon, polycarbonate and high-temperature plastics (e.g. Bambu Lab H2 series, Markforged and other industrial machines). Many can also print multiple materials using multiple extruders or tool heads, allowing for even greater complexity. Multi-extrusion can allow for printing multi-color items (e.g. black and white), multi-material items (such as mixed PLA and PETG), or soluble support materials like PVA/BVOH.

Multi-color systems (Bambu AMS, Creality CFS, Elegoo CANVAS, and others) are now common on printers of every price, but they are mostly about color. Flexible TPU usually has to bypass them.

Printable Filaments and Materials

The materials that a FDM (Fused Deposition Modeling[5]) 3D printer can extrude must melt at a given temperature, maintain a consistent flow of material through the nozzle, and solidify in a consistent fashion. These materials include thermoplastics, waxes, and even chocolate! With specialized printers it is possible to use such materials as ceramics, glass, and concrete.

Most 3D prints in combat robotics will be made from rolls of plastics and plastic composites on an FDM printer. "Resin" printers are becoming more common in larger sizes at budget-friendly prices, and more options for resins are available to purchase on a regular basis.

The list of common 3D printable plastics below proceeds roughly from weakest to strongest. Whatever you print with, keep your filament dry: most of these materials absorb moisture from the air, which makes prints weaker and stringier. A filament dryer is a worthwhile purchase, and essential for nylon.

PLA

PLA is inexpensive, but brittle.[6] It is the most common 3D printing filament. It rarely warps in use and is great for tiny parts.[7] It's a great starter material, and recommended for printing prototype parts. Many builders prefer other plastics, especially for their active weapons or armor. Pure PLA is made from cornstarch[8] and gives off a corn syrup odor which reminds some people of waffles.

PLA+

Various manufacturers offer "PLA+" and/or "Tough PLA," which are modified PLA filaments that are meant to be less brittle. With an acrylic additive, for instance, it may show much better impact resistance.[9] Inland and eSun claim their PLA+ products are 10x stronger than regular PLA. However, a combat bot made of PLA+ will not withstand attacks from metal weapons. PLA+ (for example eSun PLA+ or PLA-ST, and Overture Super PLA+) is the most popular rigid material for Plastic Antweights, since it prints easily on any printer.[10][11] A common approach is "PLA+ for the rigid parts, TPU for the parts that need to flex."

PETG

PETG (a copolyester) is more heat resistant, more flexible, and less brittle than PLA.[12] It is well suited for 3D printing mechanical parts. Since it is more likely to flex under impact its resilience may be useful to the bot builder, but it is 2-3% heavier than PLA. Observe manufacturer's recommendations when printing, as it tends to stick very strongly to smooth print beds. You'll notice a fairly mild hot-plastic odor when printing. Builders' opinions on PETG are mixed: some use it happily for chassis because it's cheap, easy to print and bonds well between layers,[13] while others find it shatters under hits from spinning weapons.[14]

PCTG

PCTG is a tougher relative of PETG. Manufacturers rate it at several times PETG's impact strength, though it is slightly softer, and it prints at similar temperatures (about 250–270°C).[15] It is newly allowed in the SPARC Plastic class, and builders are starting to use it in place of PETG. There isn't much independent combat testing of it yet.

ABS

ABS is a strong and reasonably impact-resistant material at a moderate price, but warps easily and smells worse while printing. Its low density makes it one of the lightest of all printable plastics (PLA is about 20% heavier for the exact same print). You'll probably need to print it in an enclosure for best results; this keeps its temperature even during printing, so that it only shrinks after printing instead of curling or warping during printing. Many hobbyists ventilate the enclosure to the outdoors with fan(s) due to the odor. ABS has dropped out of fashion for antweights as tougher, easier materials have appeared.[16]

ASA

ASA is similar to ABS, with similar strength and printing needs (an enclosure helps), but it warps a little less and holds up better outdoors. It is allowed in the SPARC Plastic class.

TPU and flexibles

"TPU" is a name given to the wide range of semi-flexible filaments available for 3d printers. These are gaining popularity in combat robots because they can be used for "shock mounting" components in larger weight classes, or as armor in smaller weight classes. The advantage is that the material bends under forces, then springs back into shape, avoiding serious damage. TPU can be printed with medium difficulty on most 3d printers; a direct-drive extruder, slow speeds and dry filament help a lot. It might not be sufficiently rigid for structural elements, but it won't shatter like PLA under high impact forces.

Shore 95A TPU has become the go-to material for many 150g robots' entire chassis and armor, and is common in 1lb and 3lb robots as armor, wedges and shock mounts.[17][18] A common design is a TPU "tub" or frame combined with stiffer plates (for example carbon fiber or aluminum) where rigidity is needed. Note that TPU is not allowed for chassis or weapons in the Plastic class.

Newer flexible materials such as PEBA are also being tried; one 2026 manufacturer test on a 3lb robot found PEBA parts about 20% lighter than equivalent TPU parts with similar damage.[19]

Nylon

Nylon is tough and flexible. Regular nylon is hygroscopic and must be kept in dry storage, or it will absorb moisture from the air and become spoiled after a few weeks. Consider buying a hybrid nylon material that doesn't require as much attention to storage. Nylon needs an all-metal hotend, and usually an enclosure and a filament dryer, so it isn't practical on the most basic printers.

PC

Polycarbonate is super strong - your robot arena walls are probably made from it! Many printers can't print it, though, because it must be heated to an extreme temperature (about 275°C/525°F). However, you can buy clear sheet polycarbonate at hardware stores and plastic supply houses, and shape to suit your needs. You've probably seen robot kits with clear plastic covers; those are "polycarb" and they make for good armor against moderate attack strength.

CF Materials

Carbon-fiber reinforced materials are extremely tough, and ideal for combat robotics. These are usually polycarbonate or nylon with chopped fibers embedded inside. You should strongly consider using these when plastic parts are needed for beetleweight designs.[20] This material requires a hardened printing nozzle, as the carbon-fiber strands or particles are highly abrasive.

Carbon-fiber nylon comes in several types, including PA6-CF, PA12-CF and PAHT-CF (and proprietary versions such as Markforged Onyx and NylonX). PA12-CF absorbs much less moisture than PA6-CF and is more dimensionally stable.[21] Carbon fiber makes parts much stiffer, but layer-to-layer impact strength varies a lot between products, so check the manufacturer's Z-axis (across-layer) impact figures.[22] Composite and blended materials, including carbon-fiber PLA, are not allowed in the Plastic class.

Resin

Resin (SLA/MSLA) printers make very detailed parts, but standard resins are brittle and shatter on impact, and even "tough" resins don't match FDM nylon or polycarbonate for durability. Resin isn't used for structural combat robot parts, and the SPARC Plastic class requires FDM printing. It can still be handy for molds (for example for casting your own silicone or urethane tires; see Wheels) and cosmetic parts.[23]

Tips and Best Practices

• Nearly all 3D printers can handle PLA and PLA+. Most other materials require printing onto a heated surface (the "print bed"). Check the specifications and instructions of your printer to find out what materials it can handle.
• A basic limitation of 3D printed parts is that they can crack or break apart along layer lines, since they are made from layers of plastic. Generally, the tougher the plastic the more likely the layers will also hold together.
• Pay attention to the orientation of parts on the print bed - consider orienting parts so that the direction that needs to be the strongest lies horizontal during printing.
• You can make adjustments each time you print. Thicker walls (shells) and a higher percentage of infill add density and strength to your bot, but also increase weight. Remember to re-weigh your bot after changes have been made.
• Walls (perimeters) usually add more strength per gram than infill does. A common approach is light infill with extra perimeters only where they're needed, for example around screw holes.[24]
• Where possible, print the frame as a single piece, and arrange screws so that they squeeze the layers together rather than pulling them apart.
• Printing hotter, with a larger nozzle (such as 0.6 mm) and thicker layers, generally improves layer bonding and toughness.
• Heat-set inserts (brass threaded inserts melted into the plastic with a soldering iron) hold screws far better than threads cut into plastic. Their strength depends mostly on having enough solid walls around the hole, so add 4–6 perimeters there.[25]
• Check your event's rules before you print. Events running a Plastic class limit which plastics you can use, and some events differ from the standard SPARC list.

Robots you can Print

You can download and print robot designs from sites like Thingiverse and Printables. Just 3D print the robot body and other provided parts, then assemble them with the working parts of the robot. Some have helpful instructions and buying suggestions for finishing the working parts; however, some have little or no guidance, and you will need some experience to try them.

Below are links to about 260 bot designs that have been shared by the robot building community, on Thingiverse, Printables, MakerWorld, Cults3D and GitHub. All links were checked in October 2026. Limited consideration has been given to whether each of these is buildable, or will meet the stated weight class.
